Quick Facts

  • Name: NRG Stadium
  • Location: Houston, Texas
  • Customer: Revels Block & Brick Co., Inc.
  • Client: Houston NFL Holdings, Houston Texans
  • Size: 1.9 million square feet, 800,000 lightweight CMUs

Challenge:The construction of NRG Stadium required over 800,000 concrete masonry units (CMUs) for its walls, with the challenge of meeting tight construction deadlines while reducing structural load and supporting environmental sustainability.

How Arcosa Helped
  • Our Solution:Arcosa supplied lightweight aggregates to Revels Block & Brick Co., Inc. for the production of over 800,000 CMUs used in the construction of the stadium’s interior walls. These CMUs were a key part of the stadium’s efficient and sustainable design.

  • Why Lightweight Works: Lightweight aggregates reduce the weight of CMUs, making them easier to handle and install. This increases productivity, shortens construction timelines, and reduces the overall structural load, leading to smaller beams, less rebar, and significant cost savings. Fewer truckloads are required for transportation, reducing emissions and environmental impact.

Final Results

  • The use of lightweight CMUs allowed NRG Stadium to be completed in 30 months, on time for the Houston Texans’ opening day in 2002. The lighter materials reduced costs, improved mason productivity, and provided significant environmental benefits through fewer truckloads and lower emissions.

Key Quote

“Masons are able to work steadily with less fatigue because lightweight CMUs are easier to lift and install. This increases productivity and shortens construction time.”

Context:

  • Considerations:During the construction boom of the late 1990s and early 2000s, stadium owners increasingly sought to combine open-air and enclosed design elements. Lightweight CMUs provided the perfect solution, offering structural efficiency, reduced costs, and enhanced sustainability for modern, multi-use venues.

  • Lesson to Learn:The success of lightweight CMUs in NRG Stadium shows how critical material selection can be for large-scale construction. Lightweight units not only improve mason productivity but also offer structural, environmental, and cost-saving advantages that benefit everyone involved in a project.

Lightweight Concrete Masonry

NRG Stadium: A Testament to Innovative Construction and Design

Nearly a quarter-century after it was first conceived, NRG Stadium continues to stand as a testament to innovative architectural design and engineering prowess in Houston, Texas. Construction began in July 2000 and was completed in just 30 months, a feat partly achieved by leveraging the use of lightweight concrete masonry units (CMUs).

Completed in 2002, NRG Stadium was the first NFL stadium to feature a retractable roof, offering the perfect balance of enclosed comfort and open-air ambiance.

During the late 1990s and early 2000s, team owners sought stadiums that could combine the advantages of enclosed spaces with the atmosphere of outdoor settings. In 1997, Populous (formerly HOK Sport) was approached to design what would become NRG Stadium, replacing the iconic Astrodome. The goal was to create a stadium that captured the essence of outdoor sports while providing the intimacy and comfort of an enclosed space. Mortenson, a leading sports venue design firm, noted that this approach would soon become the norm for major sports venues.

NRG Stadium, first known as Reliant Stadium, quickly earned the nickname “Crown Jewel of the NFL” for its unique combination of innovative design and practical functionality.

The Role of Lightweight CMUs in NRG Stadium’s Success

One of the key elements in NRG Stadium’s construction was the use of over 800,000 lightweight 8” x 8” x 16” concrete masonry units (CMUs) in its walls. These interior walls were produced by Revels Block & Brick Co., Inc. and installed by Lucia Inc. The use of lightweight CMUs, featuring Arcosa’s rotary-kiln expanded clay aggregate, was instrumental in speeding up the construction process and ensuring structural efficiency.

Lightweight CMUs offered several advantages:

  • Ease of Installation: Masons were able to lift and install the units more quickly, resulting in increased productivity and reduced construction time.
  • Reduced Structural Load: The lighter weight of the blocks meant smaller beams and less rebar were required, leading to cost savings.
  • Environmental Benefits: Fewer truckloads were needed to transport the blocks to the jobsite, reducing emissions and traffic congestion.

Incorporating lightweight concrete masonry units into the project provided significant benefits for all involved. Occupants enjoyed earlier building access, owners benefited from cost savings and enhanced safety, and designers gained more flexibility in their structural planning. Mason contractors found the working environment more comfortable, with faster project completion rates.

A Stadium Built to Last

NRG Stadium’s design has proven its durability over time. In September 2008, the stadium was hit by Hurricane Ike, which caused significant damage to the roof and interior, requiring five months of repairs and costing $11 million. However, the masonry elements of the stadium—constructed with Arcosa’s lightweight CMUs—remained intact, showcasing their strength and resilience even in extreme weather conditions.

Sustainability and Innovation

Beyond its impressive size and scope, the use of lightweight CMUs at NRG Stadium contributed to the project’s overall sustainability. The reduced material weight meant fewer truckloads, less fuel consumption, and lower carbon emissions. Additionally, the stadium’s design allowed for lower utility costs and greater safety, both for occupants and during the construction process.

A Multi-Purpose Icon

With an initial investment of $352 million (equivalent to $573 million today), NRG Stadium is more than just the home of the Houston Texans. The versatile venue hosts a wide range of events, including the Houston Livestock Show & Rodeo, concerts, conventions, and more. Its unique combination of architectural beauty and practical engineering ensures an exceptional experience for all visitors.

NRG Stadium remains a symbol of what’s possible when innovative materials like lightweight CMUs are integrated into modern construction projects, proving that structural efficiency and sustainability can go hand-in-hand with cutting-edge design.
